1. the outlook emails opens and I have to send it.
That's usually the DESIRED behavior of using the email client. Maybe SMTP sending would be better if you don't want any user interaction at all? Outlook is pretty notorious for not allowing other programs to send mail silently.
2. If I dont send it and want to send it again getting errors like "A Dialog Box is open.
Trap for errors. Error #1 is "User Cancelled Action".
A script to trap for errors looks like this:
Set Error Capture [on]
If [ get(lasterror) = 1 ]
Show Custom Dialog [ "ERROR" ; "User Cancelled Email" ]
//Continue Script without error.
You can see what error codes are being thrown by using the script debugger in FileMaker Pro Advanced.
3. Using open URL works well but can not attach files etc etc.
So don't use it? Attachments aren't supported this way.

That's an outlook error, not a filemaker error. No way to trap for or handle it inside of filemaker.
As I noted before, outlook is notorious for not allowing other programs to send mail through it. That is why I recommended switching to SMTP.
I would google that error to see if there's any outlook related fixes that you can take. Or switch to using an SMTP account to send mail, rather than using the outlook client.

Never the less for the user and building a system fast using a mail client is MUCH better.
